I already use an external PSU to power my existing external cage and some extra fans so that's no problem.

I am planning to do this:

M1015 Card to Intel Breakout Card Cable - https://www.amazon.co.uk/Internal-Mini-SAS-Cable-Mini-8087-100-cm/dp/B076VXDVM4/

Intel Expander Card - https://www.ebay.co.uk/itm/353181718360

From Intel Card to Drive Bays - https://www.amazon.co.uk/VanDeSaiL-Mini-SAS-Internal-SAS-Breakout/dp/B01HZFUNVS/

Case holding the Intel card and up to 8x drives - https://www.amazon.co.uk/SilverStone-SST-DS380-Mini-ITX-Computer-Hot-Swap/dp/B00HVKMI9S/

Sanity check - this will work right? What I would do is remove my external 28TB pool and internal 8TB pool to a single cable connected to the Intel card which is inside the case, that leaves me with a free slot on the internal M1015 card to add another external Intel card/case in the future, and I can upgrade the drives as I go - can you think of a better way of doing this or?

Thanks again.

1. Back up all of your data before you do anything.

2. Theoretically everything you have listed above should work. You will need to expirement to confirm the expander works with your HBA. I would test it with drives that do not have data on them before migrating drives with data.

3. You may need to plug the Expander into a PCIe slot to update the firmware:

I've looked about and that's apparently the best expander card out there and should work fine with the M1015, I can always just disconnect everything and plug it in to update the firmware right? or do I need to get my PC up and running and plug it into that to update firmware?

thanks again

There are readme files in the firmware zip with instructions for firmware update through the HBA:

2) Firmware upgrade also requires proper operating system to perform.
Firmware upgrade through SAS host bus adapter is supported under Windows, Linux, and UEFI (EFI 2.0).
Firmware upgrade through RAID host bus adapter is supported under windows and Linux.
Firmware upgrade through On-board SATA/SAS Capable Controller is supported under Linux only."

Would this be posible through the gen8/freenas? because my PC is out of action right now so I couldn't plug it into that. maybe it'll have the latest firmware on it. I'll ask.

I would assume you would need to boot the Gen8  with a Linux boot drive to update the expander.
